Great guide, thanks. I just read the part about the explosive gases. I'm in an apartment bldg - the neighbors might not be thrilled if I blew them up.
I was wondering if it would be even more difficult with Lexan, or can that be formed in the same way?
I'll do some digging on-line.

Lexan can be done the same way. But, it is hygroscopic. It absorbs water. So you need to dry it before you form it. You need to put it in an oven at 250 deg. F for about 6 hrs (1/8" thick) first then raise the heat to between 350 & 400 deg F. If you don't dry it first you will get bubbles in the lense.
I am going to make mine out of Lexan. It is much stronger and shatter resistant then acrylic. |

Theres a guy on the pelican boards who say that hed do the same (make his own cover ..though the headlamp heat will warp the plexi cover..I told him not if the lamp was placed far enough to the back.
Question: Have you seen any warpage occur yet. Macdog.
If not the only hard thing is placement of the sand bag with out

Figured I'd leave some feedback. I'm about halfway through one side on this. I will post pictures when it's all done. For what it's worth, I did it in my own oven just as it was described here.... no bad fumes, not nasty. It SLOWLY molded, you MUST be patient and you DEFINITELY need to use a sandbag or pillowcase with sand to keep it weight down as lexan does indeed flex as it cools down.
Keep in mind on the felt. I used a mixture of tinfoil and some other materials to lay mine down and will have to buff out the spots as it acted as TOO Much of a heat conductor and managed to leave tiny little marks in the lexan (lesson learned there).
This mod is 100% doable by yourself and costs VERY little to do. _________________ - 1984 Porsche 944 2.5 N/A
